Reviving a Dead DeWalt DW618 Router: Tracking Down a Broken Speed-Control Connection

I recently picked up a DeWalt DW618 Type 2 electronic router that appeared to be completely dead. It was plugged in, the outlet worked, and flipping the power switch produced absolutely nothing—no hum, no movement, and no sign that the motor was receiving power.

The router is a 2¼-horsepower, 12-amp model with electronic variable speed from 8,000 to 24,500 RPM. It showed normal signs of shop use, but nothing on the exterior immediately explained why it would not start.

Starting With the Basic Checks

Because the router was completely silent, I focused first on the most common causes of a no-power condition:

  • A damaged power cord

  • A faulty switch

  • Worn or missing carbon brushes

  • A loose internal connection

  • A failed electronic speed-control module

I opened the upper housing and inspected the wiring, switch, motor components, and electronic controls. There were no obvious burn marks, melted wires, or heavily scorched components.

The brushes were difficult to identify from above because much of the brush assembly was hidden inside the holders. Rather than immediately removing more motor components, I moved on to electrical testing.

Testing With a Multimeter

With the router unplugged, I set my multimeter to continuity mode and first touched the probes together to confirm that the meter was working. It showed approximately 0.54 ohms, which was close enough to zero for the test leads and confirmed the meter was functioning.

I then tried checking continuity through the router from the two plug prongs while operating the switch. The meter briefly flashed a resistance reading—around 1.9 ohms—but immediately returned to “OL,” meaning an open circuit.

That brief reading was an important clue. It suggested that the electrical path might make contact momentarily, but there was no stable connection through the router.

Finding the Actual Problem

While inspecting the wiring near the electronic controls, I noticed a blue insulated female spade connector that appeared to be unplugged.

At first, it looked like the connector may simply have slipped off its terminal. But after removing both blue connectors and inspecting the component more closely, I found that only one male spade terminal remained on the electronic control module.

The second terminal appeared to have broken off flush with the module housing. The broken metal portion was likely still lodged inside the blue female connector.

That would explain the router’s symptoms perfectly: with one terminal broken, the circuit remained open, so the router could not receive power through the control system.

Identifying the Component

The failed component is the router’s electronic variable-speed control module, which also manages functions such as speed regulation and soft starting.

The identifying number printed on the module is:

659585-00

The complete assembly includes:

  • The black electronic control box

  • The speed-adjustment dial

  • The small circuit board

  • Attached blue, white, pink, and other wiring

  • Several terminal connectors

The wires appear to be permanently attached to the module, so the replacement should be purchased as the complete control assembly rather than attempting to separate the wiring from the black control box.

Repair Plan

My next step is to locate a compatible electronic speed-control module for a DeWalt DW618 Type 2 router. I will search using both the router model and the number printed on the original module.

I also plan to replace the damaged blue female spade connector instead of trying to reuse it. Since the broken male terminal may still be stuck inside, replacing the connector is safer and should provide a more reliable electrical connection.

The basic repair process should be:

  1. Keep the router unplugged.

  2. Photograph and label the original wire routing.

  3. Remove the old speed-control assembly.

  4. Replace the damaged female spade connector.

  5. Install the replacement module with the same wiring arrangement.

  6. Reassemble the upper housing.

  7. Verify that the switch is off before plugging it in.

  8. Test the router at its lowest speed setting.

What I Learned

The most useful discovery was that a completely dead power tool does not necessarily have a failed motor. A single broken terminal can interrupt the entire circuit and make the tool appear far more seriously damaged than it is.

The quick flash on the multimeter was also meaningful. Instead of showing a stable resistance through the machine, the reading immediately disappeared. That pointed toward an intermittent or physically broken connection rather than a healthy, complete circuit.

The broken terminal on the speed-control module is now the leading diagnosis. It will not be fully confirmed until the replacement is installed and the router is tested, but the visible damage strongly matches the no-power symptoms.

With a replacement control assembly and a new spade connector, there is a good chance this DW618 can return to service—either as a useful shop router or as a repaired tool ready for resale.
